2003 Pontiac Grand Prix Heater Core Replacement

Tools Required J 38185 Hose Clamp Pliers Removal Procedure 1. Remove the fuel injector sight shield (3.8L only). Refer to Fuel Injector Sight Shield Replacement in Engine Mechanical-3.8L. 2. Drain the coolant. Refer to Cooling System Draining and Filling in Engine Cooling. 3. UseJ 38185 in order to position aside the heater hose inlet and outlet clamps at the heater core. 4. Disconnect the inlet and outlet heater hose from the heater core. 5. Remove the vacuum tank. Refer to Vacuum Tank Replacement in HVAC System – Manual. 6. Remove the floor carpet. Refer to Front Floor Panel Carpet Replacement in Interior Trim. 7. Remove the rear floor air outlet duct from the holes in the floor reinforcement. 8. Disconnect the rear floor air outlet duct from the heater core outlet cover. 9. Remove the bolts from the vaccum harness bracket and position bracket aside. Important: Position the heater core outlet cover downward and rearward in order to disconnect the cover from the rear area floor duct assembly. 10. Remove the heater core outlet cover screws. 11. Remove the heater core outlet cover. 12. Remove the heater core cover screws. 13. Remove the heater core cover. 14. Remove and discard the seals (1,2) from the heater core cover. 15. Remove the caulk (3) from the heater core cover. 16. Remove and discard the heater core outer seal (5) from the heater core. 17. Remove the heater core clamp screw (1). 18. Remove the heater core retaining clamp. 19. Remove the heater core pipe retainer clamp screw (2). 20. Remove the heater core from the HVAC lower case. 21. Remove the heater core pipe retainer clamp from the heater core pipes. 22. Remove and discard the heater core lower seal (4) from the HVAC case. 23. Remove and discard the heater core center seal (3) from the HVAC case. 24. Remove and discard the heater core upper seal (2) from the HVAC lower case. 25. Remove and discard the heater core side seals (1) from the HVAC lower case. Installation Procedure

1. Remove the heater air plenum chamber (18471) assembly as outlined. 2. Remove the four retaining screws from the heater core cover (18B300) and remove the heater core cover from the heater air plenum chamber assembly. Heater Core Removal 3. Pull the heater core (18476) assembly from the heater air plenum chamber assembly. Installation 1. Carefully install heater core assembly into the heater air plenum chamber assembly. Visually check to ensure that heater core case seal (18658) is properly positioned. 2. Position the heater core cover and install the four retaining screws. 3. Install the heater air plenum chamber assembly as outlined. Heater Air Plenum Chamber Removal 1. Disconnect battery ground cable (14301). Refer to Section 14-01. 2. Disconnect the heater water hoses (18472) from the heater core tubes. Plug the ends of the heater water hoses to prevent coolant loss. 3. Plug heater core tubes securely to prevent coolant leakage from heater core (18476) during heater air plenum chamber removal. 4. Remove three nuts located below the windshield wiper motor (17508) retaining the LH end of the heater air plenum chamber (18471) to the dash panel (01610). 5. Remove one nut retaining the upper LH corner of the A/C evaporator core housing (19A559) to the dash panel. 6. Remove LH and RH lower instrument panel insulators. 7. Disconnect two vacuum supply hoses from vacuum source. Push grommet and vacuum supply hose into passenger compartment. 8. Remove all instrument panel retaining screws and pull the instrument panel (04320) back as far as possible without disconnecting any wire harnesses. 9. Loosen the RH door sill plate and remove the RH side cowl trim panel. 10. Remove cross body brace and disconnect wiring harness from A/C electronic door actuator motor (19E616) and disconnect the sensor tube from the evaporator case connector. 11. Disconnect the vacuum jumper harness at the multiple vacuum connector near the heater outlet floor duct (18C433). 12. Disconnect the white vacuum hose from the heater and A/C air inlet duct door vacuum

1. Remove the following component: For a 3.4L engine, remove the air cleaner assembly. For a 3.8L engine, remove the fuel injector sight shield. 2. Drain the coolant. Use Hose Clamp Pliers in order to position aside the heater hose inlet and outlet clamp at the heater core. See Fig. 41 . Disconnect the inlet and outlet heater hose from the heater core. Remove the right and left insulators. Remove the floor carpet around heater core area. 3. Remove the rear floor air outlet duct from the holes in the floor reinforcement. Disconnect the rear floor air outlet duct from the heater core outlet cover. See Fig. 31 . Remove the bolts from the vacuum harness bracket and position bracket aside. NOTE: Position the heater core outlet cover downward and rearward in order to disconnect the cover from the rear area floor duct assembly. 4. Remove the screws from the heater core outlet cover. Remove the heater core outlet cover. See Fig. 32 . Remove the screws from the heater core cover. Remove the heater core cover. Remove and discard the seals from the heater core cover. See Fig. 33 . Remove the caulk from the heater core cover. 5. Remove and discard the outer seal from the heater core. See Fig. 34 . Remove the screw from the heater core line clamp. See Fig. 35 . Remove the heater core retaining clamp. Remove the screw from the heater core pipe retainer clamp. Remove the heater core from the HVAC lower case. See Fig. 36 . 6. Remove and discard the lower seal from the HVAC case. See Fig. 37 . Remove and discard the center seal from the HVAC case. Remove and discard the upper seal from the HVAC lower case. Remove and discard the side seals from the HVAC lower case.

Remove or Disconnect (Figures 5 through 10 and Figure 20) 1. Battery ground cable. 2. Coolant recovery tank. 3. Heater core hoses (140 and 141) (figures 6, 7, 8 and 20). ^ Place a clean pan under the vehicle to catch any coolant spillage. ^ Plug the hoses. ^ Allow coolant in the core to drain into the pan. 4. Heater distributor duct (134) (figure 9). ^ Remove the screws that hold the distributor duct to the distributor case and the distributor duct to the engine cover. 5. Engine housing cover. Refer to Access Cover, Engine. See: Body and Frame 6. Instrument panel. See: Instrument Panel, Gauges and Warning Indicators 7. Lower the steering column. Refer to Steering Column. See: Steering and Suspension/Steering ^ Raise and support the right side of the instrument panel. 8. Defroster duct (130) to distributor case (124) attaching screws. 9. Distributor to heater case screws. 10. Temperature door cable (145) (figure 10). ^ Fold the cable back for access. 11. Heater case (124) and core (122). ^ Three nuts at the engine compartment side of the distributor case and one screw on the passenger side. ^ Tilt the case assembly rearward at the top while lifting up until the core tubes clear the dash openings. 12. Core retaining straps (123). 13. Core (122). Install or Connect (Figures 5 through 10 and Figure 20) 1. Core (122) to the heater case (124). ^ Apply a bead of permagum sealer between the core and the case. 2. Core retaining straps (123). 3. Heater case (124) to the vehcle. ^ Apply a bead of permagum sealer between the heater case and the opening in the vehicle. ^ Tilt the case until the core tubes clear the cowl opening. 4. 5. 6. 7. 8. 9. Temperature cable (145) to the heater case (124). Distributor duct (134) to the heater case (124). Defroster duct (130) to the heater case (124). Instrument panel. Steering column. REMOVAL 1. Remove the heater-A/C housing from the vehicle. See: Housing Assembly HVAC/Service and Repair 2. Remove the foam gasket surrounding the core tubes. NOTE: Notice the orientation of the irregularly shaped gasket on the tubes. The gasket must be placed correctly to ensure proper sealing against the body during reinstallation. 3. Remove the screws and retainers that secure the heater core and tubes to the heater-A/C housing. 4. Remove the mode door actuator if necessary, for clearance to remove the core. 5. Lift the heater core straight up and out of the heater-A/C housing. 6. When replacing individual tubes, loosen and remove the round tube-to-core clamp, and pull tube from core. INSTALLATION 1. When installing individual tubes, insert tube into core ensuring that tube O-ring is seated in core and not pinched. Hold tube in seated position while installing the round tube-to-core clamp. NOTE: The round tube-to-heater-core clamp should be left loose enough to turn the tube in the core. Position the core in the housing, and then tighten the tube-to-heater-core clamp after orienting the tubes to the molded heater-A/C housing. 2. Lower the heater core into the heater-A/C housing. 3. Install the mode door actuator, if removed from housing for core removal. 4. Position the retainers over the heater core tubes. Install and tighten the screws that secure the heater core and retainers to the heater-A/C housing. Tighten the screws to 2.2 Nm (20 in. lbs.). NOTE: The grounding strap is to be attached to the lower heater core tube retainer. 5. Reinstall the heater-A/C housing to the vehicle.
